This special tooll that drills square holes was invented by Harry James Watt in 1914. The US patent number is 1241175. The special curve of the tool is called a rouleaux triangle.

Shop magic indeed! Thanks for sharing that. The off-set rotation of the bit is a little scary-looking though. I may try to get one.

Saw Roy Underhill do this in his woodwrights shop using hand tools. He did it in wood, but the concepts were identical.

That is a standard mortising process geared down for metals. You can get a cheap wood working version at HF, but forget trying to use it on metals. Interesting note: usually the mortise bit is run under a jet of coolant to keep it from overheating. Square peg in a round hole indeed!
